Debugging steps for ultrasonic level gauge

The core of ultrasonic level gauge debugging is through “Installation Confirmation→Parameter Configuration→Signal calibration→Run verification→troubleshooting”The process ensures that the equipment accurately collects liquid level data, with the core goal of achieving measurement errors≤±0.5% FSThe signal is stable without packet loss. Here isDetailed debugging steps covering the entire process from preparation to maintenance:

1、 Preparation work before debugging

Adequate preparation before debugging is the key to avoiding subsequent failures, taking into account the three dimensions of equipment, environment, and tools.

Equipment inspection: Verify the model and range of the ultrasonic level gauge to ensure it matches the on-site measurement requirements (such as measurement range)0-5mThe device cannot be used for8mLiquid level measurement). Check that the sensor probe is not damaged, the sealing ring is intact, the connection wire between the host and the probe is not broken, the interface is tight, and the output voltage of the power adapter meets the equipment requirements (commonly referred to asDC24VorAC220V).

Environmental confirmation: Clean up obstacles in the measurement area, such as pipelines, supports, floating debris, etc., to avoid blocking ultrasonic signals. Confirm that there is no strong dust, steam or foam between the probe and the liquid level. Such an environment will attenuate the signal and lead to inaccurate measurement. If it is installed outdoors, it is necessary to confirm that the equipment has been protected against rain and lightning, and that there is no severe vibration at the installation location.

Tool preparation: Prepare a multimeter (to detect power supply voltage), oscilloscope (optional, to detect signal waveform), and communication debugging software (such as manufacturer specific software orModbusDebugging tools, screwdrivers, tape measures (for on-site measurement and calibration), and prepare equipment manuals and wiring diagrams.

Safety protection: Wear safety helmets, anti slip shoes and other protective equipment before entering the site. Wear safety belts when working at heights. Ensure power-off operation when electrical wiring is involved to avoid the risk of electric shock.

2、 Installation review (key prerequisite before debugging)

The installation accuracy of ultrasonic level gauge directly affects the measurement results, and it is necessary to recheck whether the installation meets the requirements before debugging.

Installation position review: The probe should be perpendicular to the liquid surface and avoid tilting (tilting can cause signal reflection deviation and increase measurement error). The distance between the probe and the container wall needs to be≥30cm(Or as required by the manufacturer), to prevent interference signals reflected by the container wall. For containers with mixing devices, the probe should be kept at least away from the mixing blade1.5mTo avoid the impact of liquid level fluctuations caused by stirring on measurement.

Installation height confirmation: The distance between the bottom of the probe and the highest liquid level needs to be≥Equipment blind spots (common blind spots are0.2-0.5m)At the same time, ensure the distance between the bottom of the probe and the low liquid level in Z≤The maximum range of the equipment should be avoided from exceeding the measurement range. Measure the installation height with a tape measure and record the value for future parameter settings.

Wiring correctness review: Check the wiring according to the instructions, and ensure that the positive and negative poles of the power supply are not reversed (which may burn out the equipment). if it is4-20mAOutput type, confirm the signal line andPLCTheDCSWait for the wiring of the receiving device to conduct; if it isRS485Communication type, verificationATheBThe wiring should be correct to avoid reverse connection or short circuit. Measure the voltage of the power circuit with a multimeter to ensure that the voltage is stable within the allowable range of the equipment (e.gDC24V±10%).

3、 Basic parameter configuration (core steps)

Parameter configuration is the core of debugging, which needs to be set item by item according to the on-site working conditions to ensure that the equipment matches the measurement requirements.

Start the device and enter configuration mode: After connecting the power and completing the device self-test (usually with a green indicator light), enter parameter configuration mode through the host panel buttons or communication software. Panel operation requires following the instructions to switch menus, and communication software needs to be accessed throughRS485Connect the interface and device to ensure that the communication address and baud rate are consistent with the device (default addresses are mostly1, baud rate9600).

Key parameter settings:

Range setting: Enter the actual measurement range, which is the distance from the Z low liquid level to the highest liquid level (excluding the installation height of the probe and blind spots). For example, the installation height of the probe10mBlind spot0.3mThe highest liquid level corresponds to the probe below8m, Z low liquid level corresponds to the probe below1m, then the range is set to7m(8m-1m).

Blind spot setting: Set according to the default value in the device manual or the actual measured value on site. If no data is found during close range measurement, the blind spot can be appropriately increased (but not exceeding the maximum blind spot limit of the device).

Unit setting: Select the liquid level unit according to the requirements (such asmThecmThemm)Ensure consistency with the receiving device unit.

Output mode setting:4-20mAThe output type requires setting the corresponding range of current output range (such as range)0-7mcorrespond to4mA-20mAThat is0mTime output4mA,7mTime output20mA);RS485Communication type requires setting up communication protocols (such asModbus RTU)Data bit, stop bit, check bit (default mostly)8N1).

Filter setting: Set the filter level for scenarios with large liquid level fluctuations (such as stirring, pump valve start stop)(1-5The higher the level, the stronger the filtering effect), reducing signal fluctuations; The scenario of stable liquid level can be set as low-level filtering to ensure response speed.

Other parameters: Set the upper and lower limit alarm values, delay time, etc. of the liquid level according to the on-site requirements, and the alarm output needs to be matched with the subsequent control circuit.

Parameter saving and restart: After all parameter settings are completed, press the panel “confirm”Key or send through communication software“save”Command to restart the device for the parameters to take effect. After restarting, observe the device indicator light. A constant green light indicates successful parameter saving and normal device operation.

4、 Signal calibration and precision debugging (to ensure accurate measurement)

After the parameter configuration is completed, it is necessary to eliminate system errors through calibration to ensure that the measurement accuracy meets the requirements.

Static calibration (no liquid or stable liquid level scenario):

Empty tank calibration: If the container is empty, measure the actual distance from the bottom of the probe to the bottom of the tank (denoted asH)Set up in the device“Empty tank calibration value”forHThe device should display a liquid level of0If there is a deviation (as shown)0.1m), through“zero point calibration”Function adjustment to make the displayed value consistent with the actual value.

Full tank calibration (or simulated full tank): Inject liquid into the container until the highest liquid level is reached, and use a tape measure to measure the distance from the bottom of the probe to the liquid level (denoted ash1)At this time, the device should display a liquid level of“range-(H-h1)”If the deviation between the measured value and the actual measured value exceeds±0.5% FS, through“Range calibration”Function adjustment, input measured distanceh1The device automatically adjusts the measurement coefficient.

Multi point calibration: For scenarios with a large range, select within the range3-5A calibration point (such as10%、30%、50%、70%、90%Measure the liquid level distance separately at the measuring range and record the device display value. Calibrate point by point to ensure that the accuracy meets the standard throughout the entire range.

Dynamic calibration (liquid level fluctuation scenario):

Simulate on-site working conditions: Start the mixing device or control the pump valve to start and stop, simulate the liquid level fluctuation during actual operation, and observe whether the liquid level value displayed by the equipment is stable without frequent jumping.

Adjust filtering parameters: If the fluctuation is too large, gradually increase the filtering level and observe after each adjustment3-5Minutes until the liquid level shows a fluctuation amplitude≤±0.1m(or meet on-site accuracy requirements), while ensuring that the equipment response speed meets control requirements (such as pump valve control requiring response time)≤1s).

Comparison and verification: Use a portable liquid level measuring instrument (such as a laser rangefinder) to measure the liquid level distance in real time, compare it with the displayed value of the ultrasonic liquid level gauge, and continuously record it 10 Group data, calculate the average error, the error needs to be≤±0.5% FSOtherwise, perform static calibration again.

5、 Operational validation and data monitoring (long-term stability confirmation)

After calibration is completed, long-term operation verification is required to ensure the stability and reliability of the equipment under actual working conditions.

Short term operation monitoring(1-2Hour):

Real time data observation: Real time viewing of liquid level values and output currents through device panels or communication software(4-20mAType) or communication data(RS485Confirm that the data is continuous without interruption and fluctuates within the allowable range.

Output signal verification: Measure with a multimeter4-20mAOutput current and verify the correspondence between the current value and the liquid level value (e.g50%When measuring range, the current should be12mA)Error is required≤±0.1mARead device register data through communication software, confirm that the data is consistent with the displayed value, and there is no communication packet loss.

Alarm function test: Manually simulate the liquid level reaching the upper and lower limit alarm values, observe whether the equipment alarm indicator light is on, whether the alarm output contact is activated (such as relay closing), and confirm at the same timePLCTheDCSWait for the receiving device to accurately receive the alarm signal.

Long term operation verification(24-72Hour):

Data recording: Every 1 Record the liquid level value, environmental temperature, humidity and other parameters displayed by the equipment once an hour, and observe whether the data trend is stable and free of drift.

Adaptation verification of working conditions: Under different working conditions (such as changes in temperature difference between day and night, medium evaporation, and frequent feeding and discharging), check whether the equipment can still maintain measurement accuracy without abnormal alarms or data distortion.

Fault simulation test: Temporary obstruction of the probe (simulating obstacle interference), brief power outage (simulating power fluctuations), observe whether the equipment can quickly recover to normal, without data loss or parameter confusion.

6、 Common troubleshooting and resolution (key to debugging and avoiding pitfalls)

If there are issues such as data anomalies, no output, or frequent alarms during the debugging process, the following troubleshooting steps should be taken:

No measurement data (displayed) “----”or“Err”):

Check power supply: Use a multimeter to measure the power supply voltage. If the voltage is too low or there is no voltage, check whether the power adapter and wiring terminals have poor contact.

Signal obstruction: Confirm that there are no obstacles, strong dust or steam between the probe and the liquid level, and clean the dirt on the surface of the probe (dirt will attenuate the signal).

Installation issue: Check if the probe is tilted or too close to the container wall, and readjust the installation position.

Parameter error: Check if the range and blind spot settings are reasonable. If the range exceeds the maximum measurement range of the device, the compatible equipment needs to be replaced.

Excessive measurement error:

Calibration issue: Perform static multi-point calibration again to ensure that the calibration values are consistent with the measured values.

Liquid level interference: when the liquid level has foam and waves, increase the filtering level, or install wave boards and wave guides.

Temperature impact: Severe changes in ambient temperature can affect the speed of ultrasonic propagation. Turn on the device “temperature compensation”Function (supported by some devices), or input the actual temperature on site in the parameters.

Abnormal output signal(4-20mANo output or communication failure):

Wiring error: recheck4-20mASignal lineRS485The wiring of communication lines should avoid reverse connection and short circuit.

Parameter mismatch: Communication devices need to ensure that the communication address, baud rate, protocol, and receiving device are consistent;4-20mAConfirm that the output mode setting is correct.

Line loss: Long distance wiring (exceeding100m)When using shielded twisted pair cables, the wire diameter should be selected≥1.5mm²Reduce signal attenuation.

Frequent alarms:

Unreasonable alarm value setting: Adjust the upper and lower limit alarm values according to actual working conditions, and increase the alarm delay time (such as from1schange to3s).

Signal instability: Increase the filtering level, check if the probe is securely installed (vibration can cause signal fluctuations), and reinforce the installation bracket.

7、 Debugging Closing and Document Recording

After debugging is completed, it is necessary to do a good job of finishing work to provide a basis for subsequent maintenance.

Equipment fixation and protection: Recheck the fixation of the probe, host, and wiring terminals to ensure no looseness; Outdoor installation equipment needs to tighten the rain cover, and the communication and power lines should be shielded and protected (with corrugated pipes) to avoid exposure to sunlight and rain.

Document recording: Detailed record of equipment model, installation location, calibration data (measured and displayed values at each calibration point), parameter configuration table (range, blind zone, output mode, etc.), troubleshooting process and solutions, and form a debugging report.

Personnel briefing: Explain daily equipment operation, parameter viewing methods, and common troubleshooting techniques to on-site operation and maintenance personnel to ensure smooth operation and maintenance in the future.

After debugging is completed, the equipment needs to meet the requirements “measurement accuracy≤±0.5% FSStable signal without packet loss, accurate alarm response, and adaptability to on-site working conditions”Four major requirements must be met before it can be put into formal operation.
