This issue is crucial as improper installation of sensors can directly lead to three core problems: inaccurate measurement, equipment damage, and safety risks. It can also affect system stability and service life.
1. Measurement data distortion (the most direct consequence)
The measurement deviation is too large. If the pressure sensor is installed in a turbulent area, frequent pressure fluctuations and high/low values may occur; Insufficient insertion depth of temperature sensor can cause interference from environmental temperature and cannot reflect the true temperature of the medium.
Data response lags behind, such as when flow sensors are installed near bends or valves, lacking sufficient straight pipe sections, causing fluid flow disorder, resulting in delayed sensor detection signals and inability to track flow changes in real time.
The signal fluctuates violently. If the liquid level sensor is installed in the liquid mixing area or a place with more foam, it will repeatedly trigger false signals, and the displayed value will be high and low, without stable output.
2. Damage to sensors and related equipment
Mechanical wear intensifies, such as eccentric installation of turbine flowmeter impellers or insufficient clearance with the inner wall of pipelines. Fluid impact can cause impeller wear, jamming, and even burn out internal motors.
The risk of corrosion/blockage increases, such as when the pressure sensor's pressure tap is facing the direction of impurity deposition in the medium, or when no filter is installed, it can lead to blockage of the pressure tap, corrosion of the sensor diaphragm, and direct damage to the core components.
Damage caused by overheating and overpressure. If the temperature sensor is installed directly on a high-temperature medium pipeline without insulation, the high temperature will be transmitted to the inside of the instrument, burning out the circuit or accelerating component aging.
3. System failures and safety hazards
Automation control failure, such as loose sensor installation, vibration causing loose wiring, signal transmission interruption, can cause PLC and DCS systems to not receive effective data, leading to control logic disorder (such as valve misoperation, pump body idling).
Equipment interlocking misoperation, such as improper installation of pressure sensors and false detection of instantaneous high/low pressure, may trigger unnecessary shutdown and pressure relief protection, affecting production continuity; Or failure to detect true abnormal pressure, resulting in safety accidents.
The risk of medium leakage, such as inadequate cleaning of the sealing surface and uneven bolt tightening during the installation of sleeve and flange sensors, can lead to medium leakage, especially for corrosive, flammable and explosive media, which may cause safety accidents.
4. Increased maintenance costs
Frequent calibration and replacement, improper installation leading to accelerated sensor wear, shortened calibration cycle, increased replacement frequency, directly increasing maintenance costs.
The difficulty of troubleshooting increases, and problems caused by improper installation (such as data fluctuations) are easily confused with instrument failures and abnormal media, requiring a lot of time to troubleshoot and locate, which affects production efficiency.
